In single-screw extrusion, there is a mixing principle that is constant: the better the mix going into the screw, the better the mix coming out. A mixing process that first evenly distributes the additives across the base polymer(s) and secondly prevents them from separating before or even while the mix enters the screw is necessary for providing a superior mix into the screw.
The second condition is especially important for some substances that cannot be sheared in order to benefit from the dispersive mixing effect that single screws offer. These include diverse mineral or metallic fillers that often cannot be sheared into the basic polymer due to their inability to melt or soften and their propensity to pass through the extruder without undergoing any shape or size changes.
This is related to the laminar flow of polymers in the single screw, and the predominant down-channel shear distribution in the channel, which results in restricted mixing in the axial direction. Significant axial redistributive mixing of such materials is difficult to achieve on single screws because these extruders are surprisingly plug-like in flow, meaning the flow is very much “first in-first out.”
